Using flexible printed circuit boards in electronic products reduces the size and weight of the final product. They also provide more design options, allowing manufacturers to create innovative and compact devices for various applications. However, flex circuit fabrication poses unique challenges due to its thinness and flexibility. To ensure high-quality and reliable products, flex circuit manufacturers must carefully choose their materials and implement strict quality control procedures throughout the manufacturing process. These steps are vital in ensuring that the finished product will be durable enough to withstand harsh environmental conditions and long-term use.

The first step in the flex circuit manufacturer process is to laminate the base material, typically an adhesive-less polyimide film. The base material provides most of the primary physical and electrical properties of the flex circuit.

After the base layer is cured, a copper foil is placed on top of it. The thickness of the foil determines the overall conductor density of the flex circuit, as well as the flexibility and reliability of the circuit. There are two basic types of copper foil used in flex circuits: wrought and electrodeposited. Both have different conductor densities and flexing characteristics, so it is important to select the right one for the intended application.

The next step in flex circuit fabrication is to pattern the conductive copper foil with either a photoresist or etching process. The copper patterns are then plated with additional layers of conductive material using an electroplating process. The resulting conductive pattern forms the electrical connections between the components in the flex circuit. The resulting flex circuit is then cut to size, a process known as blanking. This can be done manually with a razor blade or by using a blanking tool. For higher-volume production, a hydraulic punch and die set is used.

Once the conductive layers are plated, it is time to add the non-conductive layers to the flex circuit. These can be made of various materials, including polyimide and polyethylene. Depending on the flex circuit’s design, these layers may include protective coverlay and solder mask, as well as insulating and routing layers. In addition to these layers, flex circuits can also include metal stiffeners, which are particularly useful for maintaining a specific angle during bending.

The insulating and routing layers help protect the copper from damage during assembly, flexing, and shipping. The flex circuit is then prepared for plating, which includes placing the flex circuit between two support materials, like phenolic or aluminum, for stability. Computer numerical control (CNC) machines and lasers drill holes in the conductive layers for the placement of parts and connections.

Drill bits are then cleaned with a vacuum system to prevent damage to the underlying layers. For smaller vias, a micro drill is utilized. Lastly, the copper is plated with tin and nickel. This completes the flex circuit’s construction and prepares it for final testing and shipment. In the end, a quality flex circuit manufacturer will produce a durable flex circuit that meets all of the electrical and mechanical specifications of its application.
